End-to-end solutions from raw materials to production equipments for PU foam and mattress-Sabtech

Venezuelan Mattress Factory Equipment Upgrade: From 2–3 Quilting Operators to One

This Venezuelan company has approximately 15 years of experience in foam and mattress production. It primarily manufactures foam, mattress springs, mattresses, and pillows for the local furniture market. As its existing quilting equipment gradually aged, equipment failures, labor requirements, and production instability began to affect its ability to take on orders. The customer therefore decided to replace its quilting machine and panel cutting machine.

The two parties began communicating in 2023. The initial purchase included a quilting machine, a panel cutting machine, and pocket springs. The equipment officially entered production in March 2024. Since then, the customer has continued to purchase different types of equipment, raw materials, and mattress accessories, gradually expanding the scope of cooperation.

Aging Equipment Began to Affect Production and Order Intake

Before the project, the customer used its existing equipment for quilting and cutting. The quilting machine produced approximately 1,000 meters per day and required two to three operators to handle material feeding, alignment, and production issues.

As the equipment aged, slower operating speeds, fault-related downtime, thread breaks, skipped stitches, and pattern misalignment became increasingly frequent. Defective quilted fabric had to be reworked or scrapped, increasing labor requirements and material waste while also disrupting production flow and delivery reliability.

When demand for new high-volume mattress orders emerged, the existing equipment could no longer support the customer’s order intake plans. Rather than continuing to repair the aging equipment, the customer ultimately decided to replace the quilting machine and panel cutting machine at the same time.

From Consulting a Trading Agent to Direct Technical Communication with the Factory

Before contacting us, the customer had consulted a trading agent about the equipment. However, the agent was not sufficiently familiar with the technical details of quilting equipment. Some questions could not be answered promptly or accurately, and receiving quotations and product information also took considerable time.

The customer therefore focused more closely on two issues: whether it could directly verify the equipment’s actual operation and whether professional technical support would remain available after delivery.

During the project discussions, we arranged a live video factory tour, showed the customer around the production workshop, and demonstrated the quilting machine in operation. We also answered each of the customer’s questions about equipment configuration, operation, and after-sales support. After seeing the equipment in operation and completing several rounds of technical discussions, the customer confirmed the initial purchase plan.

Initial Purchase: Quilting Machine, Panel Cutting Machine, and Pocket Springs

The initial order included a quilting machine, a panel cutting machine, and pocket springs that the customer purchases regularly.

The quilting machine was the main focus of this production upgrade. To address the existing equipment’s high dependence on manual labor, slow operating speed, and frequent intervention after thread breaks, the new machine uses computerized control and servo drive systems and includes automatic feeding and automatic thread-break detection. These features reduce manual intervention during production and improve operating consistency and machine stability.

First order equipment loading

The quilting machine and panel cutting machine were largely assembled before leaving the factory. After the equipment arrived at the customer’s facility, the customer’s team positioned the machines, completed the wiring, and carried out basic checks. Our engineer provided remote video guidance for startup, commissioning, parameter setup, and operator training.

The training covered machine startup, quilting pattern editing, parameter adjustment, routine maintenance, and basic troubleshooting. After commissioning and handover, the customer’s team was able to independently manage daily production, pattern changeovers, equipment maintenance, and common fault handling.

Production Result: Operators per Quilting Machine Reduced from 2–3 to One

After the new equipment entered service, the number of operators required per quilting machine decreased from two or three to one. The workload associated with manual repairs and rework also declined. Once the equipment reached normal production, the customer’s team was able to manage batch production and routine maintenance independently.

These changes reduced the quilting process’s dependence on manual labor and provided more stable production conditions for taking on additional orders.

Follow-Up Purchases: Additional Quilting and Cutting Machines Plus Broader Supply Categories

Since the initial order, the customer has purchased products across the following categories:

Equipment: quilting machines, panel cutting machines, spring machines, foam crushers, and mattress tape edge machine

Foam raw materials: polyether polyol and toluene diisocyanate (TDI);

Mattress materials and accessories: pocket springs, mattress fabrics, binding tape, staples, butterfly springs, spring wire, and other items.
