Foam Cutting Machine Selection Guide: How to Plan the Right Equipment

When setting up a new foam factory, mattress factory, or furniture foam processing workshop, the cutting equipment should be planned around the finished products and the cutting processes required to make them.


Flat sheets, standard cushions, beveled parts, contour-cut parts, foam rolls, and profiled surfaces require different cutting processes. The original foam shape and dimensions, finished product shape, and planned output can also affect the machine type and equipment quantity.


This guide follows the selection process used in actual projects, covering which machines fit different cutting requirements and how output, budget, labor cost, automation requirements, and other project conditions affect the final equipment configuration.


1. Start With the Foam Material and Original Foam Size


Common materials include:

  • Conventional flexible PU foam
  • Memory foam
  • Rebonded foam
  • High-resilience foam


After confirming the material, check the shape and dimensions of the original foam.


For block foam, the main dimensions are length, width, and height. For cylindrical foam, diameter and length are required. These dimensions are used to confirm whether the foam can be loaded onto the machine and whether it falls within the machine's cutting range.


If the original foam block is too large for the next machine, it can first be divided into smaller blocks with a vertical foam cutting machine before entering the following cutting or shaping process.


The original foam shape can sometimes determine the machine type directly.


For foam roll production, long rectangular foam buns from a continuous foaming line are generally processed with a track peeling machine, while cylindrical foam is processed with a foam peeling machine.


Foam density also needs to be confirmed when selecting a foam peeling machine. Different density ranges may require different machine specifications.


2. Match the Cutting Process to the Finished Shape


Knowing only the product's end-use industry is not enough to determine the cutting equipment.


Mattress foam, for example, may only require flat sheets, or it may need profiled surfaces or special contours. Furniture cushions may be rectangular, beveled, or contour-cut.


Machine selection therefore needs to be based on the finished shape and the actual cutting process.


Common Cutting Requirements and Suitable Equipment


Continuous sheets and foam rolls from long rectangular foam buns
A track peeling machine is used to continuously peel long rectangular foam buns into sheets and wind them into rolls.


Continuous sheets and foam rolls from cylindrical foam
A foam peeling machine is used for cylindrical foam blocks, producing continuous sheets that can be collected into rolls.


Flat sheets from foam blocks
Horizontal foam cutting machines and circular foam cutting machines are both used to slice foam blocks into flat sheets. The final choice depends on production volume, cutting thickness, budget, and available factory space.


Trimming, block dividing, and regular-size cutting
A vertical foam cutting machine is commonly used for trimming foam blocks, dividing large blocks, and cutting regular small blocks or sheets.


Beveled, sloped, and angled foam parts
An angle cutting machine can be used for standard angled cuts. A CNC contour cutting machine can also handle many angle-cutting requirements while covering more complex shapes.


Irregular contours and complex shapes
A CNC contour cutting machine is suitable for curved profiles, irregular contours, and other shaped foam components.


Wave, egg-crate, and other profiled surfaces
A foam profile cutting machine is used to produce wave, egg-crate, and other profiled foam surfaces.


For special shapes, photos, drawings, or sample images should be provided whenever possible.


3. When More Than One Solution Can Do the Job


3.1 Flat Sheet Cutting: Horizontal or Circular Cutting Machine


Both horizontal and circular foam cutting machines can cut foam blocks into sheets. The choice usually depends on slicing volume, cutting thickness, budget, and available factory space.


When budget is relatively flexible and sufficient floor space is available, a circular cutting machine is generally preferred for standard sheet production. Several foam blocks can be loaded for cutting, giving the machine an efficiency advantage in higher-volume sheet production.

A horizontal foam cutting machine is more suitable when slicing volume is lower, the initial budget is more limited, or available floor space is tighter.


Thicker sheets also need separate consideration. When the required thickness reaches around 200 mm or more, a horizontal cutting machine is generally preferred because thicker sheets can affect the cutting accuracy of a circular machine.


A circular cutting machine equipped with pressure rollers can improve foam stability during cutting and improve accuracy when processing thicker sheets. Cutting thickness therefore needs to be considered together with the actual machine configuration.


3.2 Angle Cutting: Angle Cutting Machine or CNC Contour Cutting Machine


Furniture cushions, backrests, and similar foam parts often require beveled, sloped, or angled cuts.


For relatively standard angled cuts, an angle cutting machine can meet the requirement when the budget is limited, labor cost is relatively low, output requirements are relatively low, and automation is not a major priority. The machine requires more manual operation during cutting.


A CNC contour cutting machine can handle angled cuts while also covering a wider range of irregular contours. It is more suitable for projects with more shaped products, higher labor costs, or higher automation requirements.


When a CNC contour cutting machine is already included in the equipment plan, a separate angle cutting machine is generally unnecessary.


3.3 Multi-Step Cutting: Standalone Machines or an Automated Cutting Line


When products require several processes such as slicing, conveying, and contour cutting, the factory can use several standalone machines or connect part of the process into an automated cutting line.


A standalone-machine setup is more suitable for projects with a relatively limited initial budget, lower labor costs, and lower automation requirements. Each machine operates independently, and additional equipment can be added according to actual production needs.


An automated cutting solution is more suitable when labor costs are higher, automation requirements are higher, and contour-cut products account for a larger share of production. A full foam block can be loaded directly onto the line and proceed through slicing, conveying, and CNC processing, reducing manual transfer between operations.

Foam roll production and wave, egg-crate, or other profiled surface processing still require their corresponding specialized machines.


4. Typical Cutting Equipment Combinations for Different Products


The following configurations illustrate common processing routes. Actual equipment combinations still depend on product structure, dimensions, and output requirements.


4.1 Mattress Foam


Mattress foam is commonly trimmed first and then sliced.

A typical process is:

Vertical foam cutting machine -> Horizontal or circular foam cutting machine


The vertical machine first trims the large foam block to regular dimensions. The horizontal or circular cutting machine then cuts it into the required mattress layer thickness.

If the product requires wave or egg-crate surfaces, a foam profile cutting machine can be added.

If special contours or shapes are required, a CNC contour cutting machine can be added.

Foam rolls are also used in some mattress production. Long rectangular foam buns are processed with a track peeling machine, while cylindrical foam is processed with a foam peeling machine.


4.2 Sofa and Furniture Cushions


With a standalone-machine setup, a common process is:

Vertical cutting or block dividing -> Horizontal or circular slicing -> Final shape processing


For standard cushions, a horizontal or circular machine first cuts the foam to the required thickness, followed by a vertical machine for length and width cutting.


An angle cutting machine can be used for beveled or sloped parts. Curved lines, irregular contours, and other shaped parts are better handled by a CNC contour cutting machine.


When a CNC contour cutting machine is already installed, many angle-cutting requirements can be completed on the same machine.


4.3 Packaging Foam, Acoustic Foam, and Sound-Absorbing Foam


These products also normally require basic size preparation before special-shape processing.

A common process is:

Vertical cutting or block dividing -> Horizontal or circular slicing -> Special-shape processing


A CNC contour cutting machine can be used for irregular contours, grooves, and other special structures.


A foam profile cutting machine can be added when wave or other profiled surfaces are required.

5. Machine Quantity Should Be Calculated Based on Product Requirements


There is no single formula for determining the number of cutting machines.


Two factories may process the same foam volume per day but require different numbers of machines if their product dimensions, cutting thicknesses, proportion of contour-cut parts, or processing steps are different.


When planning a complete cutting setup, the expected output of each product category should be listed separately, such as the number of flat sheets, cushions, or contour-cut parts required per day. The machine quantity can then be calculated according to the corresponding processes and the actual processing capacity of each machine.


Daily foam volume alone is usually not enough to determine a complete equipment configuration.


6. Information to Prepare Before Planning a Foam Cutting Equipment Configuration


To determine the machine types and equipment combination more efficiently, prepare:

  • Foam material
  • Original foam shape
  • Original foam length, width, and height, or the diameter and length of cylindrical foam
  • Finished product shape
  • Target dimensions and cutting thickness
  • Photos, drawings, or sample images for special shapes
  • Planned output for each product category
  • Foam density when a foam peeling machine is required


With these details, the required cutting processes can be identified first. The final equipment combination can then be adjusted according to output, budget, labor cost, automation requirements, and other specific project needs.
