Flexible polyurethane foam sheets can be laminated with fabrics or films in various ways to create composite materials with different surface layers, used in industries such as apparel, footwear, furniture, and automotive. The primary processes include lamination (flame lamination), and adhesive bonding.
Based on the combination of the surface layer and the foam layer, lamination can be single-sided, where one foam sheet is laminated with one surface layer, or double-sided, where both sides of the foam are laminated with two surface layers. The foam lamination machine is designed and manufactured according to these process requirements.
Flame lamination, also known as fusion lamination, is a precise process where the molten foam itself acts as the bonding material. In industrial applications, flame lamination typically uses high-energy fuels like propane, butane, or natural gas, with a gas supply pressure of 0.2MPa.
Roller flame lamination machines are the most commonly used. These machines mainly consist of a feed roller, leveling mechanism, burner, lamination pressure roller, edge trimming equipment, and material winding unit. Multi-nozzle gas burners ensure the quality of lamination, while the lamination pressure roller and composite material winding unit usually use DC motors for variable speed control during the lamination process. The feed roller for foam sheets is mostly self-driven, so the distance between the foam roll and the machine is not restricted.
Roller lamination is mainly used for bonding foam sheets with various thin materials such as fabrics, artificial leather, nonwoven materials, paper, and films. The maximum composite material thickness is 30mm, with lamination speeds ranging from 7 to 80m/min and maximum lamination widths of 2 to 2.2m.
For thicker foams and fabrics, flatbed flame lamination machines are often used. During the lamination process, foam sheets are fed horizontally by a conveyor belt, and fabric rolls are supplied from above. This setup can also work with thick surface materials fed horizontally while the foam roll is supplied from above. The flatbed machine consists of a high-temperature resistant conveyor belt, flame lamination unit, suction device, roll material feeder, and control panel. The maximum thickness of the composite material is 100-120mm, with lamination speeds of 3 to 60m/min. It can perform single-sided or double-sided secondary lamination.
